Sounds like you would be better off with a custom part. Get it machined out of Delrin, or polycarbonate, perhaps. It would be a lot cheaper that aluminum. I don't know of any parts out there that haven't had the extra material removed. They all go for the "lighter is better" approach, even though it's hundredth's of an ounce...
